T-Case Problem

I have a 93 Exploder with a electronic shift 1354 tranfer case. A prior owner had already replaced the auto hubs with warn manual ones, but left the electric shift alone. The 4wd didnt work when I got it, but I figured it was just the shift motor.
I locked the hubs, and pressed the 4x4 button and got nothing, not flashing light, no sound from the shift control module, nothing. I pulled the motor of the back of the t-case and pulled it apart and the rubber around the stop stud was completely gone. I cleaned up all the pieces and replaced the rubber with some hose. Now, I think the hose is a bit thicker than the original stop was, but slightly so. Would this have an effect?
When I reassembled the motor I was pretty certain that I put the cover back on in the original location (its easy to see the tiny indents the leads leave on the circuit board in the 2 hi position (because its there so often). I spliced the brown wire I had cut and pressed the 4x4 botton. I could hear an audible click coming from the control module, with a second one coming a few seconds later, but the light on the dash still did not come on. I also did the self check on the control module by unplugging the two connectors and pressing the white button. The LED flashed 4 times and then stopped.

Anyone have any ideas on what I should do next? I have tried to follow the guidance given in the tech section, but still have struck out.

Can you shift the case into 4HI or 4LOW with vice grips? You have to remove the shift motor to do this.
 






Yes it does, I was messing around with it and shifted it into 4Lo and it took me a couple minutes to move it back to 2Hi.
 












To me it still sounds like the shift motor.. especially since you hear the clicks from the control module in the back.

K. I kind of *****ed out.

I was trying to adjust the gear cover while it was loose and bent one of the copper leads. I straighteded it but still couldnt get it to work. I do have a spare t-case and shift motor so I pulled that one off and this time marking it carefully took of the cover to see how it this one lined up. Well, it has a completely different gear assembly. Instead of a phillips head stud with a rubber washer, its a smooth stud with no sign of a washer. the cover has a indexing female half circle that mates up with a male half circle on the back of the gear. The stop is not a cast bump like the broken motor, its a plastic insert with a space for the stud to fit on both sides. Also the cover is grey plastic, while the old one was aluminium. I had only heard of two kinds of shift motors, the grey capped 91-94 and the blue capped 95+. I must have had a earlier one.
I still want to rebuild it and have one spare. Any one had a all metal shift motor?
