TC shift motor

I pulled the shift motor off of my TC last weekend when they were calling for 12 inches of snow.
The brushes and armature looked good just a little of buildup that wiped off.
I removed the 3 torx screws but could not move the cover that they hold on.
When I pushed the button with the motor off the TC it made some noise, the rotor? moved a little and then went back to the position it started on.
Do I need a new motor, or do I need to find a way to get that cover off, and then do what?

I had a hell of a time getting those three torx screws out - ended up slotting them with a dremel and turning them out with a ratchet with a screwdriver socket.

If you got those *******s out, you should be able to remove that cover. Be sure to scribe it first so that you can exactly realign everything. You may have noticed it does seem to have some alignment guides, but I couldn't decipher them so I just scribed it.

On the inside of the "rotor" (the female component that engages the lever on the transfer case) is a round metal stop that is supposed to have a rubber stop around it. That stop apparently keeps the rotor from traveling too far. When I disassembled mine, it was completely disintegrated. I used a piece of 5/16" fuel line trimmed to fit as a replacement.

If you removed the motor and it was in 2WD, when you press 4H it should rotate at least 90 or 180 degrees (I don't recall where 4H was in relation to 2H on the transfer case). If it doesn't, the position sensor may think it's out of range. With everything looking like it's lined up for 2H, disconnect the battery then reassemble and see if that makes a difference.
