Trans/xfer case dilemma

I have a 03 Mountaineer w/114k and here is my problem. Wife was driving it and everything is normal then it stops going. She puts it in park and it still rolls as if in neutral.?! Towed it to transmission shop, drained and pulled trans pan and everything looked great..very little wear. Drained xfer case- no metal/shavings,etc..fluid was a little burnt. Heres the sickening thing...dropped the xfer case and there was the problem! The trans output shaft and xfer input hole was severely rusted so much that it had worn the splines too the point of nubs..there was plenty of rusty shavings and dust. Now tell me how does this happen where it is a sealed area/unit and there was no evidence the gasket failed anywhere? How did moisture fail these components. The worst thing is I have to pay labor to completely disassemble the tranny since the ouput shaft is the first thing in and last thing out, not to mention ths xfer case part being replaced. Has anyone ever heard of this? Crappy design = expensive fix, reminicent of a blend door! Has anyone heard of a recall or such?
 






It doesn't seem to be a common problem, but I wonder if whoever owned it before you went a little to deep into some water?
