I am having the same problem. I just replaced my blend door actuator

did your noise start after you changed the blend door actuator ???

Not sure because the heat would never come on. it sounds like it isn't fully open/closed and a little air is getting by the door and causing the noise. I have an idea that might fix it. I am going to set it to one tick above the coldest setting and then power off the car. Then unplug the actuator set it to the coldest setting and then plug it back in and see if it tricks it into that being the coldest setting. After that try it again and see if it stops. When i put the actuator it was set so that the door had to be moved for it to line up with the screw holes.

If it was not making the noise before but now it is, it makes me think that one of the teeth on the plastic drive gears is missing and now it will not stay in the full heat mode. It sounds like if you want it to go away completely you will have to replace the temperature blend door actuator.

That didn't fix it. Now I have found that it only does it when the heat is hot and not right at startup

is it possible that the vent door is not closed all the way when the heat is on full /..if I turn the heat knob all the way I get the noise. but if I back it off a little the noise stops. very weird

We'll I did some more testing and it it isn't the actuator. When you fully close the door tight it makes the noise. To make it go away you have to move it back ever so slightly. Does the blend door have a gasket? I can hear the sound out of all of the vents. I am going to do some more investigating on this and maybe pick the brain of a ford tech.

I would pull the air inlet actuator near the blower and make sure that there are no leaves, paper, etc. in there since you can hear the noise out of all the vents and there is no filter on these systems to catch anything that might get pulled into the blower.
