Brother's 2003 AWD. Need some info on front diff. Pinion seal is throwing gear lub, Very pronouced vibration on hard takeoff and noticeable vibration at cruise. Would it be better to have it repaired or replaced with a D35? truck has 115,000 miles, must stay on the road 2 more years.

Front diff is a ford super d30...internal parts are standard d30 I don't see how you would put In a front d35 without a solid axle swap.... You may have damaged the ring and pinion I would remove front axle and make sure vibrations are from there... It sounds like it needs some r&r
If you're looking to replace you can go to a junkyard and get a good used front diff from any 2002-2005 Explorer/Mountaineer/Aviator 4WD/AWD. I believe they are all the same just make sure the gear ratio of the replacement diff matches the one that is currently in the rear of your brother's 2003.
I am not sure the IFS D35 would fit or work without swapping over a bunch of other things and modifying stuff.
