2020 Explorer Limited weird noise when put into gear

My wife has a 2020 Explorer Limited with less than 40,000 miles. We bought it brand new in August of 2020 and in April of 2021, it started shifting hard when downshifting so we took it to our local dealer. They had it for almost a month and ended up rebuilding the transmission and it's been driving fine ever since. About 3 weeks ago, the vehicle started making a weird noise while in gear once it's been driven a while and is warmed up but it's driving just fine. Took it to the dealer and they've had it for a few weeks now and finally today, they told me that they had gotten with Ford and were told that this noise is perfectly normal. I asked how can it be normal when we've never heard it before nor have I ever heard any other car sound like this. To me, it sounds like they can't figure it out and are trying to wash their hand of the problem. We do have the Ford extended warranty. I was planning on trading it in or selling it private next year but who's going to test drive this vehicle and then buy it with this noise?

That could be a number of things, do you have a dipstick on that model? So you can check for low fluid?
Torque convertor going bad? Did they replace the convertor?
Do you know if they did a whole system flush when they rebuilt it? They should have.
That is normal statement is BS.
You say it goes away after it warms up? Or is it starting after it warms up?
When you start it cold the noise is not there?
Some 2020 trans have known problems, especially with the cooler components.

No dipstick. They did not replace the torque converter to the best of my memory. The noise starts after it warms up. Cold start, no noise.
 












That sound is definitely not normal. There is a dipstick on these trannys, but it’s right on top of the tranny in a hard to get place. To me, it sounds like a bad oil pump. It makes a similar, but less loud and plasticky sound when the oil pump is on at idle in Sport Mode.
 






The dipstick is located on the side of the transmission. It is a pain to check from every post I have seen about it.

Strikes me as the sounds of a pump. Which makes sense when you put it in gear. If the fluid level is good, the problem is internal. It's not normal though, I'll tell you that.
 






The service manager showed me some service bulletin from Ford stating that some vehicles with that transmission may make a whining noise and Ford considers that as normal and no repair will be done.

Which may be, but I asked the service manager how do we know the noise they're talking about is or isn't the same noise this vehicle is making? So he agreed to send the video I made to Ford. We're waiting on their answer. If Ford comes back and says it's normal, then I think all I can do at this point is to get a copy of that bulletin, and to have my Ford dealership put something in writing stating they looked at it (that's all they did, look, listen, and put a scanner on to check for codes), and that Ford considers this as normal.

Like I said above, it does make a sound like that, but the sound yours is making is a lot more plasticky and broken sounding than it should be.
 






I got tired of getting the runaround (service manager didn't even send the video off to Ford until late last week - after I called him back to ask if he'd heard anything back yet) so I went in and talked to one of the main managers. After hearing my story, he apologized and told me he was going to get to the bottom of it. A few hours later, he called me back and told me that he called the Ford engineer directly and the engineer listened to the video and agreed that noise was not normal at all, and since this transmission had already been rebuilt once, they're ordering a brand new one to put in.
 






Got the new transmission and so far, so good. Here's the writeup from the tech. And to think, the service advisor and service manager were trying their best to convince my wife and I that the noise was normal, nothing to worry about.

Was this the same dealer that "rebuilt" it? I wonder if that actually did rebuild it.
Don't they make money when they perform work like this from Ford?
I would stay clear of that dealer.
The 2020 model has had trans recalls.
Have they told you to come back after driving it some to recheck the fluid level?
Did they replace the torque converter too?

I have a similar sounding noise when my 2020 XLT is in drive. Upon looking under the car it is coming from the exhaust pipe past the flex pipe to the next exhaust hanger. It is vibration in that mid section.
