Koda does bring up an interesting question. The click had to have come from something other than the starter relay.

With so many relays under the hood I'm sure some still work when you hit the key, just not the starter.

My question about Job1 or Job2 is to help figure out where he needs to go with the pats wiring if it needed to be done. Since it fires up by jumping the starter then pats is not an issue, the starter turn on circuit is.

Attached is the pdf where you can see the pats module grounds out the circuit for it to start in the 2001 sport trac. This applies to both Job 1 and Job2.

If any mod can make this picture show I'd appreciate it.

Ouch. Time to call around and find a good aluminum welder.

I need to do the same with mine. Not cracked through yet, but definitely has a visible crack. Didn't appear to be causing a leak, but I'll get it fixed before it goes back on.

Probably cheaper at a local pull yard..... guess I will find out tomorrow!

JB Weld it for now.

It has happened to me before too.....I had over torqued mine with an intake spacer. A 96-97 egr intake has thicker webbing at the end bolts to keep it from cracking like such.

Dang!!! I've never had that happen!! Wild

Are you using the original battery? A v8 is gonna need a littlevmore cranking power than the 4.0 would.

This probably wont fix your issue, but before you call it finished, you might wanna sand down your ground and contact point. Looks a little rusty.

Had same issue with my harley, ended up being a bad contact at the ground.
