I was surfin around (checking out Explorers again) I ran across this link. I hope it is not a repeat of past posts. I justed wanted to help out anyone who may need it. I have not done it but other posts attached to it said it was a 1 hour job and worked great????

that guy did some nice work. too late for me though. already was hit up for $597.00 last october for the fix. oh well.
 






I know I'm a moron but I dont see what this fix is accomplishing.
 






If the little actuator breaks, then you will only have Hot air (occasionaly, cold air). So, you'd only get A/C in MAX mode.
 






hey guys, i know this is an old thred, but i'm just getting this done now and i can't see the imporantance of the angle of the nail, and unfortunately i can't seem to get my ahnds on a dental mirror. Also, how the hell does this work? The hole that the actuator goes though, is way too thin for the nail to fit in...can we not just glue this?
 






You need a mirror. You have to look down the tube and see how your's is broken. If it is just broken in half, like that pic he drew, and how mine was, a pin through the shaft will hit on both sides of the broken shaft on the door. You HAVE to insert the pin through the actuator shaft in the proper position for it to hit on the door shaft correctly. If the pin isn't correct, you won't be able to even install the actuator.

If the cut the pin down so that only about 1/8" stick out both sides, it will fit in the tube.

I would guess that it could be glued, I thought about it. BUT, if in the future, your actuator motor goes bad, you are looking at a complete plenum replacement instead of just the motor.
 






I posted that link all over this board. But anyways...I used Play Doh and made a shape of the broken door then drill on the actuator according to the shape molded on the Play Doh. We only drilled twice and voila!! It worked again!!!!
 






Believe me it works! I am a girl and I even fixed it myself forget the mirror just use the play doh.

Right on with the Play Doh!! Like I mentioned in the other thread, the Pay Doh was key to getting the right angle...I took my time and fixed it with one hole drilled! The mirror was helpful, though, just so that I can see the exact problem and understand the mechanics of the fix. Doesn't have to be a dental mirror---any small mirror will do.

Cantspell, once you see the problem, all this will make a lot more sense.
 






Ok, I need a little help making this work. Right now, my actuator works, and I bought a back up. The "V" on the door that the pin sets into is pointing at 10 o'clock. It won't move, but the actuator will. I've set it to heat and removed the actuator, and the pin is in the right position, but the door hasn't moved. Same goes with Max AC.

I'm seriously struggling to get my pins to catch. Can anyone help me? I cannot afford to have someone replace the door, so this fix has to work. I'm getting 65 degree air at a stop, but as soon as I move, the temp rises from the warm air the door is allowing in. I don't know where to drill the hole....closest to the bottom of the pin, from flat side to rounded, or flat to flat, etc. I'm driving to Charleston this weekend, with temps around 95. Sure would appreciate AC. Thanks.
