I have a 2005 Explorer XLT. I am not sure if it is the actuator or the blend door that is broke. I am not sure how to tell how you know without paying an arm and leg to dealership. The air works perfectly. The heat blow warm. The unit has a manual thermostat. As long as the dial does not reach the warm section there is no issue. As soon as I turn the dial to ANY warm setting the heat air comes through but very shortly afterwards there is a loud noise that continually goes on. It sounds like something trying to turn but is stucj and the gears just keep popping because it won't freely move. Like a plastic motorized toy.

Any suggestions,

Thanks

i am no HVAC expert or have mess with it before, most of my experience in automotive industry is with drivability mainly and i rarely mess with HVAC...anyways it sounds like your blend door is the issue here...sounds like its stuck, actuator is trying to get it to open, but its not opening...best way to learn is to mess with it. This thread will help u at least getting the actuator off:

Good Luck!

Sounds like the infamous ticking from the blend door actuator.
