I have 160,000mls on my explorer.
So I am deciding on buying a new 4.0L or just going with the big bad 5.0 not sure yet!
Is there anything I can do to save this engine, how much of a
rebuild would I have to do?

Welcome aboard!

That's a loaded question - how much do you want to spend fo a motor/rebuild? A 5.0 conversion will run in the thousands, not including new front end, transmission, transfer case, etc... You can rebuild the 4.0 for 1-2k and be alright or get one from a junkyard for a lot less... What are your goals?
