Okay guys. I'm at my wits end here. Any and all ideas will be much appreciated.

Our '95 Sport 4x4 has for the last 8 months occasionally refused to start. It will crank until kingdom come, but never fire. You can go weeks with nary a problem, and then the bugger will misbehave for a week.

At first it would be when it was warm. First thing in the morning, it would fire up every time. If you stopped for coffee or gas, it would not restart. Then it progressed to the point where the conditions seem to be completely random. Hot, cold, full tank, empty tank, rain, sun, light dark, you name it. Now we're at the point where if my wife gets stranded at the 7-11 one more time, I'm afraid she may take a sledge to the truck.

I've been around internal combustion engines long enough to know that you need fuel and fire to make them run. So the first thing to check was the fire. New plugs and wires didn't solve the issue. No amount of starting fluid squirted down the pipe would make her go.

Things are complicated by the fact that when it eventually does start, it clears all the codes, so the shop can't tell you what the problem may have been. Finally it died a gas station that had a diagnostic tool.

Crankshaft position sensor.

OK, so that might interrupt the signal to the fuel pump if its faulty, so $150 later, there's a new one in there. The very next morning(!!!!!) I get the call at work from my wife.

So we get it towed to the shop, hoping that the computer will retain the error codes. They report a faulty thermostat and a faulty back flow pressure sensor (at least, that's what I think it was). $200 smackers later, we're back in business. At least, for the next 48 hours we are.

He also reported that the throttle body was dirty, so I cleaned that as well. Still no dice.

Deciding that I had followed the fire trail long enough, I've now started on the fuel trail. Fuel filter went in last night (87 octane is very refreshing BTW). She fired up afterwards, and stopped and started over the course of the next hour just fine. This morning? Nada.

I have noted that when it won't start, you don't hear the fuel pump prime up when you turn the key to 'on'.
Before I drop more cash on a new fuel pump, does anyone have ideas on things I may have missed? Maybe someone has had similar problems and can save me some more time money and heartache?

Although I have the same yr/model as you I have never run into this. BUT, let me 'relay' a story about my Volvo from last yr.. Ocaasionally the OD light would go on and a push of the button would go back in. 'Ocasionally' mind you. then one day I drive it..OD light on, won't go off. I found the source to be the OD relay. Drop shipped a rebuilt..good as gold. Also had same problem with the 'light failure' relay...
I think the fuel pump relay is under the hood drivers side. Your manual or Haynes will tell you which it is...not clearly marked.
See relays arn't 'ON' or 'OFF'. Relay are very suseptible to heat and will cause intermittent failure untill finally poof..it's gone. I would have done all you did, then check the fuses, and especially the relay. It is cheap part, so it won't be money wasted. When you find it, change it out. Then see what happens.

I have had no start problems with my 99; it tirned out to be an O2 sensor, Details of my problem are found in rgw thread called "alarm system woos"; do a search and take a look, I hope it helps you.

Fuel pump relay is identified and on the way.

If this only costs $4.95 to fix I will be kicking myself, but at least some other potential problems got taken care of along the way.

Anyone else?

After reading about Al's O2 sensor woes, I'll be ordering one of them too.
 






Al, I re-read that thread and it still amazes me how an O2 sensor would cause that...the miracle of technology I guess.Minemapper has 2 O2 sensors, and after going through the exercise of changing mine not long ago was fairly painless and NOT the cause of my CEL. I don't think you ever mentioned did you, AL, get a CEL during your ordeal? If not who woulda thunk it was the O2 sensor? And that all 4? of yours were so intertwined as one bad apple to spoil them all....
MineMapper...do you get a Check Engine Lite ??
How many mi on your truck?
I still think it is the really, but as you will learn, may have already, these 'new generation' vehicles can cause some real frustration in problem diagnosis.

everything works just fine, damned beast just won't start.

Stealer wants 80-odd smackers for the O2 sensor, so I'll just put in the fuel pump relay for now and see what happens.
 






I gots the same problem

I got the same problem, changed the fuel pump and sending unit, changed the relay in the fuse box and it still happens. I have a 94 exploder with a 91 motor out of the bone yard. If you figure anything else out lemme know, cause it sucks gettin stranded like that, I know the feeling, oh and I did have the crank shaft sensor replaced. Someone else told me it might be a leak in the vacuum hose, never looked into it though.

Found this on another board - He was having the same problem, interemittant non starting. Here's his fix..Okay Folks,

It appears the Ford garage finally track down the problem. As mentioned in my last post - a piece of metal that functions as a bus (or so I'm told) inside the main fuse block was shifted out of place. Very little contact was being made and over time this connection deteriorated. The mechanic cleaned all the connections and arranged the metal "bus" correctly. I haven't had a problem yet, so I'm hopeful that the problem has been resolved. A big "thank you" to all that responded to my post. This appears to have been an assembly line issue and tracking it down was not easy. By the way, here is how the mechanic discovered the problem: Normally, when the key is turned to the "on" position - the relays (in the fuse block) will click and the fuel pump will buzz. But, in my case when the truck was in a "won't start" state - the relays and fuel pump weren't getting power. The mechanic turned to key to "on" and then tapped the fuse block (with a small hammer). When he did this, he heard the relays click on and the fuel pump start. This, obviously, tracked the problem area to the fuse block and upon inspection, he discovered the misaligned metal bus.

I never had a CEL illuminate, never. Further it was only one of the four O2 sensors that was bad.

Go figure.......

Just tried a new relay. No dice.

Came inside and read TPLYNCH's post. Go outside and turn key to on. Nada. Fetch the rubber mallet and gently tap the fusebox once or twice.

VIOLA!!

Click, buzz, all those good noises that mean she's going to start. Sure enough, she does.

Course, yours truly was so excited that he then locked the keys inside (dumbass), but I had turned her off.

Just goes to show that for all their sophistication and computer wizardry, you can still fix 'em with a hammer if need be.

Good info to know. Which fuse box ? inside the cabin or the big black one under the hood?
I hope this is not a wide-spread-95-model problem...
well at least I know to put a 'lil hammer in the truck.

same problem here

I had my fuel pump replaced ($700) last April because of the same symptoms - I thought it fixed it but apparently it didn't 'cause I had a 'no start' condition again this weekend on our way to Pisa (yes I'm in Italy now). This is the first time it came back again after they replaced the fuel pump. I'll check that BUS. Thanks! Man, this site is great!
