Great thread.

My post EGR valve cleaning comments:

Removing EGR Valve:
EGR is bolted on with either top/bottom 9/16" & 1/2" or 14mm & 13mm. My 1 stubby crescent was a pain in the A*$ to use, and I didn't want to buy a nice stubby 1/2" ratcheting craftsman for $20. So I went to Harbor Freight and bought a cheap 5 Piece SAE Offset Ratchet Wrench Set for $7.99 w/ coupon - 20% coupon = $6.39. Took the 9/16"-1/2" wrench and cut it in half. Instant ratcheting stubby!

EGR Valve wont hold Vacuum:
Make sure your gasket between the position sensor is there and in good condition. If it's not the valve wont hold a vacuum.

Cleaning EGR valve:
Mine held a vacuum but EGR didn't budge. After taking it off it had so much crud around pintle it looked like rust. Soaked with carb cleaner I started scraping with a small flat screwdriver and finally a chunk came out and I could see smooth metal below (looks like washer surrounding pintle). After cleaning inside and out draw a vacuum to pull pintle back in, and with a small jewelers screwdriver and bright light scrape the inside edges of the hole the pintle comes through to make sure when closing the EGR valve can fully seat itself. Final test before reinstall with vac gauge should show EGR valve at 100% (pintle up as far as it will go) at about 8hg and EGR valve should hold a vacuum.

**I did not spray a cleaner inside the vacuum port. Harsh chemicals on diaphragm = not good idea**

is there a step by step for a 94 and how bad is the egr gunk typically after the 90's by the looks of things that EGR tube running down to the manifold looks seized and ive seen solid tar under and in the port of an egr but never done it with an explorer are there more port location for the intake under the plenum I see a youtube or two with events under to clean the passages of the intake even some drilling and re pluging im in florida and have been looking at motors used otherwise that give the option with or without egr hole
