Update to: At wits end - - what could be the cause?

Thank you for this forum! This is my first post. I hope someone out there can point me in a focused direction.
To begin, I have a 1997 Explorer XLT, 6cyl, SOHC w/ATC. For a few months, I have had a "thud" noise from the driver side front. I hear this noise intermittantly under all driving conditions (inclines,flat stretches, low speeds and high speeds). I can feel an impact(?) of sorts under the floorboard, but no indication of a problem on the tach. It sounds almost like a chain under tension jumping on a drive sprocket. Without doing any research, I took the truck to a local Ford dealer under the suspision of a tranny problem. Ford could not replicate the condition or find a problem with the tranny. The service manager even took the truck home for a few days and drove it like it was his own. Still could not replicate the noise. As a precaution, he relubed the drive shaft. All was good for a couple days then my noise came back.
I started doing some research and made the decision to have the transfer case rebuilt. It is a BW4405. Some components in the case were damaged/broken and were changed. The t case was reinstalled and my noise was still there.
So far, not only has the t case been rebuilt, but additional steps have been performed to eliminate the noise. These steps include:

1)a second removal of the t case and second tranny fluid change;
2)u joint replacement on drive shaft to front differential and u joint replacement from out put of tranny/t case to rear differential;
3)drain and fill of both front diff and rear diff.

Since all of this, I have a new noise that I believe maybe related the the original "thud" noise. If I let off the accelerator from hiway speeds, I hear a VERY LOUD whirling noise similar to a fan blown by an air hose. The noise ramps down as the truck slows, but maintains and maybe even increases if I push the brake. If I press the accelerator, the noise goes away completely and will not come back until I am at hiway speeds again and let off the gas.
Currently, I am running the truck without the fuse for the ATC as an isolation measure. My brother-in-law and I have plans to tear the front end down this weekend to hunt for problems. So far, we have suspicions of hub bearings, half shafts and/or front diff. We are going to replace the shocks and whatever else we find that is questionable
The truck runs strong - - - good pick-up, good gas mileage, 4x4 is strong in 4hi and 4low. It seems to drive better with the ATC fuse out, but that maybe a mental thing.
Is there any other component/sub component that could possibly be the culprit for one or both of the noises? I have hunted various forums, HUNDREDS of threads for countless hours. Many threads come close to describing my problem, but I still don't feel that this problem has been addressed yet.

Welcome to the forum!!! One thing you might want to consider is the sway bar end links. These have been know to make noises and thumps and there are several threads on noises from the front being fixed by replacing the end links. Apparently, they wear or are underdesigned. Right now the dealer is ordering new ones for my truck under warranty because I have a similar noise up front, and that's the only thing we can think of. Ball joints are good (they were replaced under warranty too), cv joints are good, a-arm bushings, tie rod ends, etc are all ok. Dealer is stumped, so we're gonna try the swaybar end links.

I have the same whirring noise as you. At first it only happened everyone once and a great while. Now it is happening every few days. Very annoying. The truck drives fine though so I'm not gonna go dumping money into finding out what it is until something breaks. The noise sounds like its coming from the transmission to me. I wish someone knew what this noise was.
 






Both of the noises I am hearing seem to be coming from the tranny/transfer case forward. The Ford dealership says the tranny is fine and I have had the transfer case apart twice with no problems or damage found. I would think that with as much noise as I am hearing and how bad the sound is, there would most certainly be damage or shavings or SOMETHING. I am thinking that the "thud" will be hub bearings and the loud whirling noise will be the front diff. With any luck, the hubs will be the culprit of both.

Anybody know where to get hub bearing assemlies for cheap (cheaper then $170)? I wanted to replace just the bearings themselves, but no one will sell them to me because of liability concerns. That Timken part number/bearing is supposedly proprietary to Ford Explorer use.

Yeah it is a very loud noise. It has to be doing some damage. I never thought about the front diff. maybe i should check that out.
 






Well, I had to park my Explorer. The noise I encounter when I let of the gas was driving me insane. It went from a once a week noise to EVERYTIME I let off the gas! God only knows what kind of damage has been done to what components, so I parked her before I was forced to walk or went from cheap repairs to $$$$. Hated to do it, but you gotta do what you gotta do.
I will post what findings my brother-in-law and I come up with after this weekend. As stated earlier, we plan to tear out the front end to investigate possible causes. From the looks of the hits this thread has gotten, this is not a common problem.

Update to : At wits end

Well, my brother-in-law and I tore the front end of my 1997 XLT V6 SOHC AWD out this weekend and went through everything. We replaced two very much shot shocks and the passenger side hub assembly. All else looked/checked good. There were no problems noted with the sway bar end links, tie rod ends, half shafts, cv joints, tripod bearings, etc. Put everything back together, relubed, and torqued all components back to specs. We thought we had the beast of a problem stomped (the hub assembly being the bad part). We drove it slow, got the new grease distributed and set the brakes. The truck drove smooooooth!

Well, I jumped in the truck to go home after reinstalling the fuse for my ATC. About a mile away from my brother-in-law's house, all my problems came back. It started with the banging noise, which I have been experiencing for SEVERAL months and then all of a sudden, my high pitch whining/grinding noise came back. I took the ATC fuse back out to see if the condition improved. Now the whining/grinding noise is constant when I have the tranny in gear. I cranked the truck Sunday AM to move it. I put it in reverse and the most gosh awful grinding noise bellowed out from under the truck (I was not moving). I am pretty sure it's the tranny, and whatever is bad is universal to all drive gears (all forward and reverse).

Unless someone knows of a cheap fix, she'll be parked for a few months. #%@%^*^&%%#$@!!!!!
