I've had the "intermittent ABS engaging" problem with our 96 XLT 5.0/AWD for at least a year, but think I've finally fixed it. I was cleaning the grease off of the front wheel speed sensors, for the second time (with limited success), when I noticed that when I tightened the single sensor screw, the other end of the sensor body lifted off of the spindle slightly. My theory is that the extra gap between the sensor and the exciter ring is enough to reduce the output voltage of the sensor.
So, to make a long story short, I used a wooden wedge pressed between each rotor shield and sensor, to force the sensor body flush against the spindle. I haven't had the ABS engage for the last two days of driving. . . I'd be interested to hear if this helps anyone else to fix this problem.
