Clunk and Rattle from front wheel well area

Mine has been doing this off and on for the last year or so. Sometimes its very bad and very noticable.. then it will just go away. But it is the exact same thing you are describing. I was hoping it wasn't ball joints because I only have 10k on my truck.

Hopefully you get this problem figured out! :D

Mine started out off and on but barely noticable but has progressivly gotten worse ... I have to hear it EVERY DAY now in our uneven parking lot at the office...it is most noticible when I pull in turning slightly to the left and down a small bumpy hill .....

My morning always starts out with me wanting to scream now:eek:

I hope for the sake of sanity but more importantly SAFETY I can get this figured out

Just listening in ...:-)

the rig is at the dealer today 3-15 with about 5 things to be checked out. She is still rattling and a mess ....

Will post back when I know anything ... she just sat this weekend for the most part as I see little point in driving something that may break on the next turn ....

UPDATE 3-16

Got my rig bag from the dealer today, they replaced the hub and bearing assembly on both sides along with the inner tie rod units did an alignment .... test drove it in the foot of snow and thought the problem was fixed but were not certain becasue of all the snow ... told me to drive and let them know as they will be holding the repair open in case it was not fixed.....

good thing ... it still rattles ... I can hear it on any uneven pavement or snow as is the case today ... could not drive her on the highway past 45 ... the AT revo's rock but in a foot of snow I wasn't gonna push it ... hopefully the weather is nicer tommorrow ...

The only thing left that hasn't been touched in the front are the CV's, the lower control arm bushings, outer tie rod ends and the torsions ....

any thoughts ... this clunk is coming from the wheel wells and can be felt thru the floor ...

Right there with you...

I have a '99 Explorer Limited with 76,000 miles on it. Have noticed a clunking sound for the last 5,000 miles or so. More importantly, I started noticing it when the weather got cold. As Spring is coming and the weather has started to warm up (days in the upper 50's) the noise has been less severe. A cold snap rolled in and the noise is back. It seems the clunk is temperature related, so acts like a bushing problem. Follows along with your experience exactly. Washboard road surfaces seem to cause the greatest reaction. Minor road imperfections cause noise, not major deflections of the suspension. I am still searching for the solution. I also have a vibration at 65 or so that I cannot figure out. Could be tires or alignment, but everything seems to be on center. You would think something like this would be known to Ford...

Okay so it is off to the dealer to persoanlly escort them on a ride an point out the noises clunks and vibes.

Got a call and was told by the dealer "that my clunk is due to my tire rubbing on the inner portion of the front sway" ....

huuuuhhhh whaaaatttt... my reply

"it only rubs at full lock ... so explain why it makes this noise on uneven pavement and going straight ... it sure ain't rubbing then or else the noise would be ever present ... explain to me why it makes this sound even with stocker wheels and tires tooo.....explain to me why my so called rub is not heard with the window down, explain why it was still heard with the sway bars off completely, explain why these wheels and tires make no noise on a 2000 xlt with the same setup....explain why the wheels and tires work fine on an 01 expedition with adapters at 100+ mph(for test purposes)...explain why my driveline clunks on accel and decel or going into or out of OD ... that surely has nothing to do with my tires does it?

I think you (dealer) need to think outside the box for a solution or I will go to another dealer who can ... this is the second day that the truck has been there ... "

They replied okay I will go drive it myself ... I told them a good parking lot an 1/8 mile away where it will make every sound they need to hear to know it in not my imagination ... then I said I will be there in an hour to drive with you and point out my concerns ....

UGGGHHHHHH .... I feel bad but I am tired of this already ... excuses that make no sense ... get dirty and fix it already ...

Back from dealer ....

Tech says as we drive the lot where I told them to drive ... "oh my god we have to figure that out ... that is veryyyy ... noticible ...
on the highway ... I can really feel my seat shake ..."

Hmmm makes me wonder if the other tech even drove the truck ...

They are gonna keep her and see if they can nail it down ... however I am a bit nervous because when I asked if they thought it could possibly be a CV shaft failure the reply was" I am not sure I have never changed one" I was a bit reassured when he said he would drive with a senior tech ... becasue "he has more experience with that"

holding my breath ....

Please keep us informed! I'm experiencing similar issues with my 2001 Sport. It's been in and out of the dealer 3 times now. Receiving upper control arms, lower ball joints, new brakes (that squeek now when they're applied!), and I STILL have a horrendous THUD.

Jordan did you do front /back brakes at the same time?

What type of pads did U put on?

Had the same problem and actuallu replaced all pads again with the more expensive ones. This seemed to help alot......

Dealer said these trucks surely kill brakes al the more when they are lifted and on heavy wheels. I can say for sure that before I put black rims on, my fronts were always covered in brake dust. Now black rims dont notice.

CV-Joint or Drive Shaft Failure?? Pics inside

So I crawled under there tonight when I came home from another worthless trip to the dealer and took some pics and see what I find ... well I can easily duplicate my problem and sounds by holding onto the inner most portion of the cv housing and sliding it in and out of the housing coming from the diffy on the passenger and driver sides ... clank clank clank in the front differential is what I hear the problem is more noticible on the passenger side

Their is about a 1/4 to half inch of play in the cv shaft ends (brown part in pics) in and out of the axle housing on the pass side and the same on the driver side at the pumpkin

In addition their is obvious signs of oil or grease having been flung out ot the gap between the pass cv joint and the axle housing.(noticible in the pics)as well as all over the inner end of the cv joint the goes into the axle housing

Obviously this is not normal ... but how much play is normal.

Where is the grease or oil coming from most likely ... the axle housing or the cv? Not sure what the guts contain as far as seals.

3-19 Update EDITED

Okay here is the deal ... the dealer was worthless ... basically got the we here the sound but cannot figure out where it is coming from BS runaround

What is really funny is that everything is computerised and they enter your problem in just as you explain them then when you pick it up underneath your problem they list the casue in my case the tech wrote this for the casue:

clunking and rattle is from aftermarket frontsuspension parts, oversized tires, and a rubbing in the sway bar at full turn.

Huhhh.... my problem occurs when I drive staight, I have NO aftermarket suspension parts in the front, and it clanks even with stockers on ....

This all came after several phone calls to the asst service manger. I took the most humor when I asked the asst service "manager" I they would put my car on the lot and sell it in that condition if I were to trade it in ... his reply "absolutely not with those loud noises"

hmmmm I guess it would just take up space because they could not "find anything and they cannot make any repair unless they can "show" a failure to the warranty ....

They had my truck for a week and could not figure this out I crawled under their with a flashlight and a pry bar and it took a matter of 5 minutes to duplicate the problem ... I guess they now have something to "show"

UGHHHHHH

Went to the dealer this morning ... no service hours today ... spoke to GM and he put me on for monday mornigng first thing to talk with the REAL service manager rather than the "parts runner" asst as the GM refered to him.....

We shall see

Hey pbo2274!

I only got the front brakes done and I got Fords standard pads (for the 01 Sport). The noise on the pads is intermittent now...It'll happen sometimes when braking, and sometimes not. I might wear the pads down a ways and see if that helps...(in other words I'll DEAL with this stupid sound!!!)

I still have a jarring in my steering wheel (felt throughout the whole truck) when going over bumps at highway speeds. At 15-25 MPH if you hold the steering wheel 'loosely' you can feel it rock from side to side over small bumps. This truck NEVER did that before the ball joints and Upper control arms were replaced!

HELP!

3-27 Update

On Monday I was at the original dealer for 3 hours of round and round. Basically was told that the amount of play in my shafts was normal yada yada yada. I got the very distinct impression that the pride of the service manager was much stronger than his willingness to admit they missed something and he was standing by what they claimed. "My clunking sound when going over eneven pavement was from my "oversized tires rubbing the sway bar"

After putting stockers from another mounty on my rig it still clunked, and then upon comparison to another mounty my cv shaft endplay was far more excessive and loud. By far more I mean at least a half inch.

After a just fix the damn thing tirade and a heated conversation on the showroom floor the service manager offered to "look into" my leaky seals and see what else they find, but that it would all be another repair order and another warranty deductible even though they never fixed the thing right the first time. With the manual open I asked if they would be replacing the circlips on the CV's as I pointed to the warning and he replied they would have to "look into it" ... at that point I said order the parts and call me ... knowing I would not be going back. The helpfulness of this service department was about a zero and it seemed their righteousness was more important than the safety and integrity of my rig. The GM was not there but I left a message with his secretary detailing my concerns

To me having my vehicle fixed there was no longer an option ... so it was time to go 3 miles down the road to the ford dealership where they had no clue of the past experience and no need to give anyhting other than an honest oppinion ... and that is just what I recieved. I went prepared with a list of my concerns and a list of the repair history.

It took 3 minutes on the lift by the explorer front end specialist to diagnose the end play was not normal and that the clips that "lock" the shafts into place had failed, which most likey lead to the seal experiencing premature wear as the shaft was moving in and out. THe tech explained that the joint should have some play in it but the play between the shafts and the housing should be very very minimal. The tech also went on to explain that the movement of the shaft was probably causing the joint to wear abnormally. At this point I left and they let me know they would check everything out for me.

I picked the mounty up last night arounf 8 pm and am very satisfied. My noises are virtually eliminated. I will need to go back in a few thousand miles and have my cv shafts replaced. I still have a very slight clunk if I hit a bump or uneven pavement becasue the inner CV shafts have some, wear but not enough for the warratny co to authorize replacement. I also get a slight vibration going around bends at 65 but it goes away once starightened out.

I am not sure of everything they did becasue the computer was down and my service guys had gone home so I will pick up my sheet and info on monday.

All I know for sure is they found several minor things in addition to the seals and clips.

THey want me to drive it and report back. Which as I already reported is a thousand times better. I can notice the sounds of the cv starting to go, I having a pacing sound that changes tune with the changes in pavement, this is faint at this time.

One thing I noticed as another possible source of the minor clunk is the torsion bar mounting area on the lower contols arms. There is some corrosion in the holes and some space and it looks as though the bars are slightly rotated in the hex, as in they do not line up perfect like it appears they should, not exactly a hand and glove fit. I was thinking I would hammer a shim in there to take up the space and see if makes a diff.

The icing came on Friday when the service manager from dealer A calls me to let me know that GM had authorized him to refund the cost of my deductible as well as my alignment; if I did not feel confident in their ability to repair my rig; so I could have the option to have the work done somewhere else. I explained to him that would be great; as I had already taken it for another oppinion and the repairs were being made; because certain things were not "normal," so we made arrangements for a reund.

As if that did not make me happy enough ... when I pick my rig up on friday the service guy who gave me my keys tells me ... all set "there was no deductible on this ONE" I was like sweet ... I guess the warranty co decided to waive my deductible after I explained my stituation of double paying for the smae problem that dealer A never repaired ...

guess my refund gets the dealer B service guys some lunch and beers becasue they really put my mind at ease

I have similar thumping sound from driver side rear wheel well. Key point is this sound is most noticeable once the weather drops to appox 42 degrees f. I think the break pad backing plates shrink just enough to let them flap against the rotors in clod weather. Iv currently have this flapping thunking sound in both my wife's Exploer 2000 and my 2000
Explorer. I hear it in her front passenger side wheel well.

You are a PATIENT individual... I would have been swinging long before that. I have NO time for that kind of BS. Kudos to you for pushing forward and making it happen.

I think I had the same prob the thupping noise it turned out to be my transfer case i had chipped a gear in it replaced it and it went away...but my explorer is a 4x4 so it may be something else
