ok..so the drivers side sits quite a bit lower than the pass.

I soaked down the bolt a couple times a day for a week with PB Blaster.
Went out last night to get the drivers side higher and got maybe a 1/4 of a turn on the bolt and..

SNAP !!!! that SOB twisted right off flush with the key. How the heck do I get the rest of that bolt out now so I can put a new one in ???

Did you jack the truck up before you tried to turn the bolt? I have never heard of one of these breaking before. I guess you will have to drill it out like any other broken bolt or find a new torsion key in a junk yard.:(

oh yeah
its been sitting in the garage on jackstands, wheels off for over a week.
Almost a whole can of PB Blaster sprayed on bolts on both sides.
The drivers side sits an inch or two lower than the passenger side and the drivers side tire bottoms out in the wheel well sometimes,so I wanted to try to even 'em up.

Most of your proble is in the rear. The leafs sag as everyone knows, but the drivers side sags a little more due to the weight of the driver and gas tank always on this side. Some people swap the leafs onto oposite sides or you can replace them, their not to expensive.

the rear is pretty close

ideas/instructions on how to get the other half bolt out so I can either put a new bolt in or a new blot and block ? I don't think I've ever had a torsion bar out of anything to something like this.

use a large heavy duty gear puller (the 2-arm thing).. make sure to bridge/brace the arms to prevent it from moving and coming loose..

sample ouller : http://www.chain-auto-tools.com/pics/PUG004C_2jaw.jpg

search the forum on how to do a "torsion key flip" they have a LOT of information on using the gear puller method..

you can relieved some tension on the bar+bolt by disconnecting the upper control arm by the pinch bolt.. use the gear puller to raise the torsion key just slightly so it will be resting on the puller and not the broken bolt.. use whatever tool you have (screw extractor, vice grips, etc.) to carefully remove/back-out the bolt..

for replacement you can either go to a steel supply shop and have them find you one, go to a dealership or read this thread patiently >> http://www.explorerforum.com/forums//showthread.php?t=153699&page=3

hope this helps..

Goodluck!!
