I have the unit open on my bench, it was making a "clunk" sound on takeoff. The symptom went away when the front driveshaft was removed. There is some play in the front output shaft in the transfer case, but the chain also seems loose.
Should the chain definitely be replaced? It's a 96 Explorer XLT 5.0 with 150,000 miles on it.
