Those headers look great for the Explorer, they may possibly be close in the later trucks.
Those are GT40P heads so the plugs come out straighter. There are shorter plugs, I have read of people looking for them. Try searching on the Corral forum, all I know is that what are available are very expensive. If they will work, just use the ones that you need.
That's good, and it would be wise to see what kind of length difference there is first. You need quite a bit of change to fit a plug boot in there. I really doubt that anything will work with those touching as they are. I'd be tempted to choose between a header modification, and a device used between a shorty plug and a normal plug wire. Meaning almost any plug wire is going to be right on the pipe, and die after a short life. See what you come up with for a plug and clearance.
I fear many have been down this road ahead of you and they end up with either:
1. torque monsters
2. expensive custom made
3. hack job hand made
4. FMS headers
5. stock manifolds
obviously you can chop that header up a bit and re route those two primaries, just be aware of the fitment in the truck also
I would be running stock manifolds if Robert never called me and said hey guess what! LOL now I have TM headers on all my 5.0L's and likely always will
We were never happy with teh conversion headers on the market, the Advance adapters long tube units wont even fit past an AOD bellhousing, especially on a 4x4, I dont even think they would on a 2wd, I guess for those you must use a C4 auto? I dunno, bad design IMO
the shorty headers from Advance Adapters also did not get great reviews for fitment and finish, the TM headers come in with top ratings in all departments.... so they are $$$$$$$$$
I look at your pics and try to come up with some wort of semi simple solution.... double flange thickness? nope
dent a tube? nope
looks like its re-route (cut chop rebuild) or trash that header
If this was me in this predicament, I would be looking for some E7TE's, GT40's or off-the-shelf small block heads.
Your header options will be far greater for your application here.
Support for traditional small block heads goes back to the 60's whereas GT40P had a run of, what, 3 years? I know they flow slightly better than stock heads, but it is really worth all the fuss?
That may be too tight. I don't know how much shorter of a plug is available. How much trouble would it be to see if those headers are going to be good in the truck? If the headers would fit the truck really well, I might strongly consider normal heads. I would ask Jamie, how his headers have fit, not the TM headers. For the money, those headers would work very well compared to other choices. Those look a whole lot like the headers I used in my 86 Crown Vic. They were mid length headers, shaped much like those, but with collectors farther back.
it really does not look that hard to cut that tube in a couple of spots, and have or make a new section to go around the plugs..... (change the angle and length just a bit)

Ditto Jamie, I noticed that the header is very tight against the engine, it comes out at a sharp angle. I think that there is plenty of room at the front there for the pipes, but that should be a last resort too.
