Please help! urgent 97 explorer XLT

You guys this 97 is a control trac!!!!
His issue sounds like classic transfer case control trac issue
The nylon guides inside your transfer case wear out and will make this noise/chatter

You need to drain the transfer case fluid, I bet you find small bits of white nylon

I would consider a transfer case rebuild, or consider a control trac delete by installing a real non control trac t case

Seems to me @drdoom had it nailed further up this thread

Any 95-97 truck that has this issue FIRST PLACE I LOOK is the control trac t case, they are problematic
I usually fix them by installing a t case from a lower mile later truck, like a 98-01 explorer BUT you have to use the back half of his original T case to retain the speed sensor since it is a 97
The BEST FIX is to install a 1354e non control trac, bypass the GEM module and install a motorolla 4x4 control box from a later ranger to now control the E shift t case, or go all out and install a manual shift 1354m

No one maintains their T-Case. There is a 50K mile OCI. Not saying it is always the reason but it could buy some time.

Do not leave this thread open ended! If the truck has been fixed post up the fix so everyone from 10/23/21 until the end of time can see how to fix their exploder
