How to: Convert V8 AWD to BW 4406 Manual Shift- A how to thread

Its been awhile and my memory isn't what it used to be, But i seem to recall 2 quarts
 






Fill it with the top fill hole, using the best ATF you can get. I like Amsoil, the best.
 






All done! Except for the linkage. I have no problems crawling under for now, its just awesome to have power to all for wheels again. Low range is simply amazing.

Did anybody else have fitment issues with their front driveshaft? all the way compressed, it seemed like it was just a fraction of an inch too long. It was pretty tight getting it in there. Anybody else have similar findings?

I read somewhere in this thread that a rear cat had to be removed, but I didn't have to. I just ratchet strapped the exhaust over to the side. I also did not have to clearance the plastic guard on the gas tank. my driveshaft has over 1/2 inch clearance.

All I can say is that even with the exhaust pulled to the side, it was a biotch bench pressing that transfer case up there and stabbing it by myself. Two people would have been much more ideal.

The AWD case robbed so much power, its like a whole new truck. I am very pleased.

I ran into pretty much all the same problems, the front shaft had to be complely compressed, I also did the same trick of ratchet strapping the cat over to get it in.

I have yet cut the plastic off the side of the tank but it is now necessary because when a right hand turn is made it moves enough to rub on the plastic.

Also if your having a hard time finding linkage the 1356 linkage will work after you drill an extra hole in the linkage part of it.
 






Yeah, I heard that it will work, I have just not taken the time to look for the 4406 one or the 1356 linkage. I will get it before winter.

I am considering the possibility of finding a D35 disconnect unit and swapping that in... I read about someone doing it on here, but I can't remember who it was.

From what I understand the disconnect will only work if you have a superlift or trailmaster lift do the the vacuum disconnect hitting the oil pan. So unless your lifted its a no go.
 






Well, the vehicles that it come from the factor with didnt have a superlift on them...There must be a way.

Anyway, this is outside the scope of this thread.

No v8's came with them though. It will not clear without a suspension lift.

nobodyspecial, if you still need the linkeage for your t/c I think i can help you. I was at a upull it lot this morning "just looking" and they had an f150 with the manual shift t/c that still had the shifter and linkeage and boot and all in tact. Thought about the t/c for myself but for some reason the rear seal was gone and looked like the drain plug had been removed (probably something the lot has to do). Don't know how much they would want for it but I could do some research if I need to.
 






I really don't have the money but I can get a 100k mile manual transfer case and both driveshafts for under $200

If i new I could move the Awd case I'd be all over it this weekend..

What year F150? If you would want to look into it, that would be really nice of you. No place around here has one. I already have the shifter, knob and boot, I just need the linkage.

I posted this in my build thread, but I thought people might be interested in the info here, too:

1144 miles, and 63.7 gallons of gas later... I have a total (highway and stop and go Minneapolis rush hour traffic) of 17.959 MPG.

Not to mention that there is no vibrations, and everything works great. One other thing, there was almost 500 lbs of gear (tools, ammo, guns) in the back.

That is something to be happy about. :D
 






That's great, good gas mileage. I'd like that, $50+ tanks of gas are not fun.

Sorry it has taken a month to get you an update on the linkage I had told you about. The guy at the boneyard said that he did not want to separate the linkage from the transfer case. Sorry for the news.

Wish i had that. I have kind of fought mine with vibrations ever since i swapped. But has been well worth it for the 4Lo

What size tires are you running? I have 33x10s with 8 oz of beads for balancing and it runs nice and smooth.
