Notice, I did away with the flange. Reason why is I wanted a true 2.5" all the way back. The flange reduced to 2-1/4 so commen sence told me to get rid of it. Did it help? No clue...
As for the rusting. I seriously doubt I have that problem here in Texas. However, if it does start rusting, I can do something.

Will do as soon as I have a real shop weld the system up. As you can see, my welds suck. Really didn't have the room to do it right at home but oh well.
As long as you get a seal and decent penatration your okay. On the V6 i wouldnt run true duals. With 2.5" pipes i think you wont have enough back pressure, so i would keep em at 2.25.
There is a guy here in town who ran a 15.2 in the quarter mile with a bbk instacharger on his explorer-and was still dissapointed now how bout that? I'm still in the rebuilding stage of mine (need to know how to past emissions with a 422 cam) and remember we are in the mile high city where times are usually up to 2 times slower than sea level. So can you guys answer the last questions to my Supercharger thread?

Yes, I'm staying with single 2.5" out. When I force feed I probably go to 3" single out. So, the current system just has to last until I'm force feed which may be awhile.
Yes - That is a 2006 mercury milan. I bought that for my wife a month ago. I love it! The gas millage (34 average is awesome! and the thing drives smooth)

I'll race you when I'm force feed like you are. You have the 4.0 OHV right? I may race you when I'm done with the N/A project? No really, when you're done post some time slips. I'll be doing the same. We can help each other go faster.
A 15.2 supercharged? Well, I think I'd be disappointed to. However, that is not bad for a big metal block being pushed down the track. But, Maybe he hasn't learned how to drive it yet? Is he spinning like crazy off the line? If so tell him to learn to roll out of the hole and then steadily get on it. Learn the timing of the truck just before the tires start to spin and then back off just a little. It feels like you're going slow when you don't just floor it off the line but you're honestly going to get to the finish line faster by easing into the throttle so the tires won't spin.

I feel as though I've made a really bad decision with the Gibson Exhaust. Don't get me wrong, I do like it and the way it sounds and fit. However, If I want the most from the exhaust I'm gonna have to get away from the baffled muffler. So, I'll be getting the entire system re-done next from a local exhaust shop. I'll be going with a magnaflow muffler with custom pipes bent the entire way like I originally planned. If it's too loud then I'll look into a resonator. I wasted my money cuss I got in a hurry but will recover from this little screw up. Oh well.
Yes - the shop said they don't have a mandrel bender.
I'm trying to locate a mandrel bend shop. This gets really tough to find a place that will give me what I'm looking for. What are your suggestions? I'm stuck.
Not crimp bends. Since you already own and installed the Gibson, why not swap the muffler for one that is more to your liking? There is no sense in wasting the tubes, they're mandrel bent and just fine!

My plan was to try and salvage the tailpipe. Maybe I just need to buy all the mandrel bends, y-pipe connector and tubing, tack it up, and have a real welder tig. This is the front section of the exhaust. I'm not happy with the current front section set-up.
Just as aldive speak, you most likly will feel no difference with a different muffler, all that can do is possibly change the tone but power I doubt it. And yes being a perfectionist does suck at times cause you feel you have to go all out and do everything right and you want nothing but the best which cost much $$$. Look at my mods I'm almost at the point where I'll finally have a good enough reason to myself to stop the addiction.
